POWERS' Core Terms
The vocabulary that defines how POWERS works and what we build.
Operational Discipline
The first of the five disciplines. Standards, routines, structured practices, and management rhythm that hold execution together up and down the value chain. From financial discipline to supply chain discipline to shop floor discipline. Operational Discipline is the backbone of the foundation. The system the other four disciplines attach to. Without it, the foundation has nothing holding it upright.
Frontline Leadership
The second of the five disciplines. The capability we build in supervisors, team leads, and shift managers so they can plan a shift, run a problem to ground, and hold the standard with their team. The frontline leader is the closest layer of management to the work itself and the layer through which every operational outcome eventually flows. Where value is won or lost.
Equipment Reliability
The third of the five disciplines. Maintenance practices, asset reliability, and the technical and tactical capability that keep equipment producing at the level the business needs. The discipline that turns maintenance from a cost line into a margin lever, and the maintenance team from a cost center into a margin center.
Workforce Capability
The fourth of the five disciplines. The capability we build in operators, technicians, specialists, and the broader workforce that actually does the work. Includes upskilling, reskilling, foundational capability building, key role support, and succession and pipeline development. Built inside your operation, by your people, on every shift.
Daily Accountability
The fifth of the five disciplines. The cadence, metrics, and conversations that close the loop every shift, every day. Pre-shift huddles, visual performance management, tiered escalation, short-interval follow-up, end-of-shift wrap-ups, and the KPIs that drive daily execution. The rhythm that makes the other four disciplines visible, manageable, and self-correcting.
The Foundation
The integrated framework of all five disciplines working together. Operational Discipline builds the system. Frontline Leadership runs it on the floor. Equipment Reliability gives the system something to run on. Workforce Capability gives it the skilled hands. Daily Accountability makes it self-correcting every shift. Build them together and they interlock into something load-bearing. Build any one of them alone and the operation underperforms.
Management Operating System (MOS)
The integrated system we build inside Operational Discipline. Standards, routines, cadence, visual management, financial discipline, and supply chain discipline working together as one coordinated framework. The MOS connects strategic intent to daily execution. We start the build during the Discovery Process. We deepen it across every week of the engagement. By the time we leave, the MOS is owned by your team and running by itself.
AMP (Advanced Maintenance Performance)
The POWERS proprietary program that delivers Equipment Reliability. An integrated approach combining the tactical layer (Maintenance Management Operating System, planning, scheduling, leadership and communication practices) with the technical layer (Maintenance Fundamentals, Mechanical, Electrical Power, Electrical Control, and additional skill areas the equipment requires). Both sides built together because either side alone leaves margin on the table.
DPS (Digital Production System)
The POWERS proprietary digital platform that accelerates Daily Accountability. The first manufacturing operating system built by operations teams for operations teams. Combines lean and continuous improvement principles with smart manufacturing technology and AI-powered insights. Includes the DPS Dashboard, Daily Schedule Control, Startup Scorecard, Downtime Tracker, Action Item Log, built-in messaging, and Knowledge Hub. The right production insights, in the right hands, at the right time. Every shift.
Discovery Process
The intensive engagement-starting mechanism that begins every POWERS engagement. A structured assessment of the operation that quantifies the operational gaps, designs the custom build that closes them, and commits to a specific savings outcome with a cost proposal built against it. Typically runs two to six weeks depending on scope and number of sites. The mechanism that lets us put commercial skin in the game with confidence.
Skin in the Game
The POWERS commercial structure. The cost proposal is built against the savings commitment quantified during the Discovery Process, not against an hourly billing rate. If we don’t deliver the results we commit to, we don’t earn the full fee. The commercial expression of how seriously we take the work.
Industry Standard Terms
The methodologies, metrics, and operational concepts that surround the work.
Continuous Improvement
The systematic, ongoing practice of identifying and eliminating waste, reducing variation, and improving operational performance through small incremental changes rather than large disruptive ones. Continuous improvement is a mindset and a discipline that runs through every layer of an operation when it’s working. Derived from the Japanese concept of Kaizen.
DMADV (Define, Measure, Analyze, Design, Verify)
A Six Sigma framework used when creating a new process or product design. Also known as Design for Six Sigma (DFSS). Five phases: Define design goals; Measure and identify characteristics critical to quality; Analyze to develop design alternatives; Design an improved alternative; Verify the design performs to specification.
A data-driven improvement cycle used to optimize existing processes. The core Six Sigma improvement tool. Five phases: Define the problem; Measure current performance; Analyze data to verify cause and effect; Improve the process based on analysis; Control the future state to prevent regression.
First-Pass Yield (FPY)
The percentage of units produced correctly on the first attempt, without requiring rework or scrapping. A leading indicator of process capability and a core operational metric across manufacturing. High FPY indicates consistent execution. Low FPY indicates variation in process control, equipment, or workforce capability.
Kaizen (Continuous Improvement)
A Japanese philosophy meaning “change for the better.” In manufacturing, Kaizen refers to ongoing improvement activities that involve every employee, from the executive office to the shop floor. Originated in post-World War II Japanese quality circles. Focuses on incremental improvement, waste elimination, and continuous workforce engagement.
Lean Manufacturing
A systematic approach to identifying and eliminating waste from production processes. Built on the Toyota Production System, lean manufacturing emphasizes value creation from the customer’s perspective and the systematic removal of activities that don’t add value. Core principles include continuous improvement, respect for people, and pull-based production.
MTBF
Mean time between failures. A reliability metric that measures the average time between unplanned equipment failures. Higher MTBF indicates more reliable equipment performance. Used across maintenance and reliability engineering to evaluate asset performance, prioritize maintenance investments, and benchmark equipment effectiveness.
OEE
Overall Equipment Effectiveness. The standard metric for measuring manufacturing productivity. OEE is the product of three factors: Availability (uptime as a percentage of planned production time), Performance (actual speed as a percentage of designed speed), and Quality (good units as a percentage of total units produced). World-class OEE is typically considered 85% or higher. Most operations run between 40% and 60%.
Operational Excellence
The consistent, reliable execution of business strategy with lower operational risk, lower cost, and higher revenue than competitors. Operational excellence is a state achieved when every employee can see the flow of value to the customer and act when that flow is interrupted. Often pursued through methodologies including Lean Manufacturing, Six Sigma, and Total Productive Maintenance.
Performance Optimization
The iterative practice of refining processes, resources, and execution to maximize operational and financial output. Performance optimization is rarely a single event. It’s the discipline of measuring, adjusting, and re-measuring until the operation produces what the business needs from the resources it has.
Plan vs. Actual
The disciplined comparison of planned production targets against actual execution, measured at short intervals across every shift. Plan vs. Actual reporting surfaces drift in real time, drives root cause analysis, and forms the metric backbone of Daily Accountability. The closer the cadence runs to real time, the faster the operation can correct.
RAV
Replacement Asset Value. The total cost to replace the operating assets of a manufacturing facility at current market prices. RAV is the denominator most maintenance spend benchmarks use. World-class operations spend 1.5 to 2.5% of RAV on maintenance annually. Industry average runs 4 to 6%. The gap is almost entirely explained by reactive maintenance cost.
RCA
Root cause analysis. A structured problem-solving method that identifies the underlying cause of a problem rather than addressing its symptoms. Effective RCA requires foundational capability across the workforce. When operations get stuck in firefighting loops, the root cause is usually that nobody on the floor has been trained to find the root cause.
Six Sigma
A data-driven methodology for improving process capability by identifying and eliminating sources of defects and variation. Six Sigma seeks process performance of 3.4 defects per million opportunities. The methodology uses statistical analysis and structured problem-solving (DMAIC and DMADV) and trains practitioners through a martial-arts-style belt system: Yellow, Green, Black, and Master Black Belt.
Standard Work
The documented best-known method for performing a task, designed to produce consistent quality and output. Standard work is the foundation of operational discipline. It captures how the work should be done, gets refined as improvements are identified, and gives every operator a clear reference point for what “good” looks like. Without standard work, performance depends on individual effort rather than structural design.
Tiered Escalation
A structured escalation protocol that routes operational issues to the appropriate level of management at the appropriate speed. Tier 1 problems get resolved at the operator and team-lead level. Tier 2 issues escalate to the supervisor level. Tier 3 issues route to plant management. Tier 4 issues reach the executive level. Tiered escalation prevents both over-escalation of minor issues and under-escalation of major ones.
TPM
Total Productive Maintenance. A holistic approach to maintenance that integrates people, equipment, and processes to maximize equipment effectiveness and eliminate losses. TPM emphasizes operator involvement in routine maintenance, proactive equipment care, and the elimination of unplanned downtime. Built on eight pillars including autonomous maintenance, planned maintenance, and focused improvement.
TQM
Total Quality Management. A management approach built on the principle that quality is the responsibility of every employee, from executive leadership to the production floor. TQM focuses on continuous improvement, customer focus, employee involvement, and the systematic reduction of variation across every business process.
Toyota Production System (TPS)
The integrated production system developed by Toyota that became the foundation for Lean Manufacturing. TPS is built on two conceptual pillars. Just-in-time (“making only what is needed, only when it is needed, and only in the amount needed”) and Jidoka, sometimes translated as “automation with a human touch.” TPS focuses on eliminating overburden (muri), inconsistency (mura), and waste (muda) from production systems.
